Abstract (PL)

W bieżącym opracowaniu przedstawiono wyniki prowadzonych prac badawczych procesów walcowania poprzeczno-klinowego (WPK) odkuwek kul. Analizę teoretyczną procesów WPK półfabrykatów kul przeprowadzono w oparciu o techniki numeryczne, bazujące na metodzie elementów skończonych (MES). W obliczeniach wykorzystano komercyjne pakiety oprogramowania MES (DEFORM-3D w wersji 10.0 oraz Simufact Forming w wersji 10.0), które były wielokrotnie wykorzystywany przez autorów w analizie rotacyjnych procesów kształtowania plastycznego metali i stopów, a uzyskane wyniki z powodzeniem były weryfikowane w czasie badań doświadczalnych. Symulacje walcowania kul prowadzono w warunkach przestrzennego stanu odkształcenia z uwzględnieniem zjawisk termicznych zachodzących w trakcie kształtowania. Podczas obliczeń wyznaczono podstawowe parametry siłowe i kinematyczne procesu oraz określono możliwości wytwarzania odkuwek kul nowoopracowanymi metodami walcowania. Prognozowano również możliwość pojawienia się zjawisk zakłócających stabilny przebieg procesów, które mogą mieć negatywny wpływ na jakość kształtowanych półfabrykatów. Znaczną część z analizowanych numerycznie procesów WPK kul zweryfikowano doświadczalnie w warunkach laboratoryjnych Katedry Komputerowego Modelowania i Technologii Obróbki Plastycznej Politechniki Lubelskiej, wykorzystując zainstalowaną tam walcarkę płaskoklinową. Po krótkim wprowadzeniu w rozdziale pierwszym, w którym scharakteryzowano obszar zastosowania wyrobów w kształcie kul oraz główne metody ich wytwarzania, przedstawiono rys historyczny dotyczący ewoluowania procesów walcowania poprzecznego kul. Pierwsze wzmianki dotyczące przemysłowego walcowania odkuwek kul pochodzą z końca XIX wieku. Był to okres, w którym zapotrzebowanie na elementy w kształcie kul gwałtownie wzrosło w skutek dynamicznie rozwijającego się przemysłu. Wtedy to również opracowano szereg metod walcowania wyrobów w kształcie kul, na których opiera się znaczna część obecnie stosowanych technologii. W rozdziale drugim przedstawiono istotę procesu walcowania poprzeczno-klinowego odkuwek. Przybliżono również podstawowe wiadomości z zakresu teorii i technologii procesów WPK wyrobów osiowo-symetrycznych oraz odkuwek ze stopniami kształtowymi. Omówiono także kierunki rozwoju procesów WPK. Rozdział drugi zamyka krótka charakterystyka konstrukcji agregatów kuźniczych, na których można zrealizować procesy WPK. W kolejnym rozdziale opisano wyniki badań numerycznych, przeprowadzonych przy wykorzystaniu MES, opracowanych procesów WPK odkuwek kul. Omówiono wpływ parametrów geometrycznych na przebieg walcowania oraz jakość uzyskanych wyrobów. Przybliżono również sposób kalibrowania narzędzi klinowych oraz podano zakresy parametrów geometrycznych, gwarantujących stabilny przebieg procesu walcowania. Rozdział czwarty poświęcono doświadczalnej weryfikacji procesów WPK odkuwek kul, którą zrealizowano w warunkach laboratoryjnych. Porównano tutaj wyniki symulacji numerycznych WPK półfabrykatów kul z rezultatami badań doświadczalnych. Pozwoliło to na ostateczne potwierdzenie możliwość kształtowania kul opracowanymi metodami walcowania poprzecznego. Wyniki prób walcowania kul w warunkach przemysłowych opisano w rozdziale piątym. Walcowanie kul na skalę przemysłową zrealizowano według dwóch schematów: WPK kul metodą zwykłą oraz walcowania poprzecznego kul ze spęczaniem. W trakcie procesów kształtowania odkuwek analizie poddano parametry geometryczne oraz własności wytrzymałościowe odwalcowanych wyrobów. Monitorowano również trwałość i sposób zużywania się powierzchni roboczych narzędzi. Nowatorskie metody walcowania poprzecznego oraz poprzeczno -klinowego kul, które opracowano w ramach prowadzonych badań opisano w rozdziale szóstym. Omówiono tutaj między innymi procesy walcowania poprzecznego kul dwoma walcami takimi metodami jak: wgłębna, styczna, planetarna, z ciągłym podawaniem półfabrykatu. Przybliżono również procesy walcowania kul o dużych wymiarach w układzie pojedynczym. Ostatni podrozdział poświęcono walcowaniu kul bezpośrednio z półfabrykatów w postaci główek złomowanych szyn kolejowych.

Abstract (EN)

The book presented the results of the conducted experimental research on cross wedge rolling (CWR) of ball forgings. The theoretical analysis of the CWR processes of semi-finished balls was conducted using numerical techniques based on the finite elements method (FEM). The calculations were done using the commercial FEM software (DEFORM-3D v 10.0 and Simufact Forming v 10.0); the software had been applied by the authors on numerous occasions to analyze rotary forming processes of metals and alloys, and the obtained analysis results had been positively verified in the course of experimental tests. The simulations of ball rolling were performed in a threedimensional state of strain, and the thermal phenomena occurring during the forming process were taken into account. As a result of the calculations done, the basic force and kinematic parameters of the process were determined and the possibility of producing ball forgings with the newly-developed rolling methods could be investigated. Also, the potential occurrence of phenomena interrupting the process stability that could affect negatively the quality of formed semi-finished products was investigated. A substantial part of the numerically analyzed CWR processes of balls was then experimentally verified in laboratory conditions at the Department of Computer Modelling and Metal Forming Technologies at Lublin University of Technology, using the flat wedge mill available there. Chapter one began with a brief introduction describing both the application fields and main production methods of ball-shaped products. The chapter also presented a historical outline of the development of cross rolling of balls. Industrial processes for rolling ball forgings were first mentioned in the late nineteenth century, when a demand for ball-shaped elements suddenly increased due to the rapid development of industry. Consequently, numerous methods for rolling ball-shaped products were developed, and many of the currently applied technologies are based on them. The essence of the cross wedge rolling process was presented in chapter two. The chapter provided some basic information on both the theory and process technology of cross wedge rolling of axially symmetric products and forgings with formed steps. Also, new trends in the development of CWR processes were discussed. The chapter ended with a short description of how forging units used in CWR processes are built. The following chapter described the results of the FEM numerical calculations for the developed CWR processes of ball forgings. The chapter discussed the effect of geometric parameters on both the course of the rolling processes and the quality of the obtained products. Also, the method of sizing the wedge tools was explained and the geometric parameters ranges which ensure the stability of rolling were given. Chapter four discussed the experimental tests conducted in laboratory conditions to verify the numerically calculated data for the CWR processes of ball forgings. The results of the numerical simulations of CWR of semi-finished balls were then compared with the experimental test results. Consequently, the developed cross rolling methods were found to be suitable for forming balls. In chapter five, the results of rolling balls in industrial conditions were described. The rolling process was conducted in two ways: as the standard CWR process and as cross rolling with upsetting. In the course of the forming processes, the geometric parameters and strength properties of the rolled products were analyzed. The durability as well as wear and tear of the working surfaces of the tools were investigated, too. Chapter six described the innovative methods for cross rolling and cross wedge rolling of balls that were developed as part of the conducted research. The chapter discussed, among other things, the processes for cross rolling of balls by two rolls, using the deep-rolling method, the tangent method, the planetary method, and the method of rolling with a continuous feed of the semi-finished product. The chapter also outlined the processes for rolling balls of large dimensions in the single configuration. The final subchapter of chapter six was devoted to the problem of rolling balls directly out of semi-finished parts in the form of heads of scrap railway rails.
